I was just about to do the o-rings on my 7.3 when I was interrupted by this very problem on our '99 Expedition. I checked out a site called consumer affairs (not to be confused with consumer reports) only to find literally hundreds of reported cases just like mine (not to mention the ones that don't get reported). Most of these happened after the warranty expired which left people paying anywhere from $2,000 to 6,500 for one poor guy's V-10 repair. I my self am still in the process of trying to find out if our Expy is covered under the extended warranty. I have found a company who offers a heli coil type insert which is made just for this problem. I think it was called the Triton Quiksert by Time Sert. I've heard that the inserts are actually stronger than replacing the head with another defective unit. The kit costs 450.00 but if the warranty doesn't cover the repair, this is the way I'm going.
