I replaced all the ball joints and both hub bearing assy. That took a good part of it away but I still had some noise. I kept looking and found the front lower shock bolts were not the correct diameter. Replaced them and it is solid, smooth and quiet!

Is that because the shocks had a different diameter hole or because the original owner put in smaller bolts when he changed the shocks?

The bolts were OEM and don't know how they worked with OEM shocks. I bought the Ex with OEM bolts and Bilsteins. For reference it has 96k today but had about 94k when I purchased.

i read your post and recently had what seems to be the same concern,i thought it was all those things also,but make a long story short,try switching to 4x4 high while driving and see if the noise goes away.if it dose you can safely say you front axle bearing is shot,another way to check is to grab the front axle u-joint right behind the brake rotor and see how loose it is .i replaced the whole assembly and that noise never returned .good luck FLEX73

Now mine has a clunk under the driver side floor. It only seems to do it when I hit a bump or am turning in a driveway. I just recently replaced the swaybar and endlink bushings with polyurethane/energy suspension bushings. I doubt they are the culprit. I am reasonably sure that I did not leave anything loose. I plan on checking the balljoints and bearing when the rain lets up. Any other suggestions?
did you ever figure this out? My 2005 does it from second to third...a pop comes from the driver's floor board.
Any additional information on this one? Mine started the same thing, along with the incredibly annoying rattling under the driver's floorboard. Definintely something loose, reacting to bumps and turns.
I too have been dealing with the mystery clunk in the floor board. It is slowly driving my to insanity. It feels like my body mount, or leaf spring mount is popping up and down under my feet, but I have checked everything and it is all tight. My next plan is to start changing out all the bushings in the front end. I am out of ideas.
I had the same floorboard creak (or pop or clunk or whatever you want to call it) and was near insanity myself. I tightened the body mount bolt several times with varying degrees of success. I finally completely replaced the body mount that's under the driver's floor (it's a 2-piece part, Ford calls them "isolators") and it's wonderfully silent now. Hope that helps.

I had front end rattle. I traced it to the front lower shock mounting bolts. I simply grabbed the shock and tried to twist it and was able to feel the movement. They have a tapered shaft and even though tight the shock can wear a little and rattle. i replaced the bolt and all is well.

It is hard to take travel serious when every time you leave home you take an Excursion !
i just recently replaced my driver side bearing/hub assem. and put new warn locking hubs on both sides if my 99 1/2 super duty deisel. i now knowtice a light, clink sound when im driving slow on the pavement, and when im driving all the time in the woods. could the seal/ bearing on my axle housong be going bad? or my u-joint? IDK
Track Bar is torqued at around 380# and will require you to have it on a lift with a cheater. Check the bushings at the end of the leaf where the leaf and shackle meet. I had the same clunk. The leaf slid over making metal to metal contact with the shackle causing a clunk right under the driver’s seat. Bought them online and had a shop press them in as well as an alignment.
