No low beam or daylight running lights. High beam works fine as do the parking lights and turn signals.
I have checked the fuses in the cab as well as the fuses under the hood. Have removed the headlight switch assembly no burnt wires but its a sealed unit with a board inside. Could it be the switch is faulty. Anyone else had this problem?

Sounds like the high beam switch is bad. When you shift to high beams, do the lights go off?
I am not familiar with fords but for GM products, the high beam switch is mounted lower on the column and connected to the lever with a push rod. Somebody else who is familiar can tell you how to replace the switch. It should not be too difficult.
Low beam is what I meant. Generally, the way it is wired is the light switch on the dash feeds power to the high/low beam switch, which in turn selects where to send the power. I would try to locate the switch, switch it to low and see if you have power leaving the switch when on low beam. If so then the wiring between the switch and the headlights are bad. If there is no power coming out of switch on low beam then switch is bad. I believe this is a diagnosis you can make yourself. You can do this with a test light or invest in a $20 voltmeter. I have one in each car just for the purpose of diagnosing breakdowns.
Dunc I think there are some relays under the hood in one of the fuse boxes. One of them could have gone bad. May be one inside, not sure. If you have no burnt wires and the bulbs are good then that is the likely culprit. Pull up on the windshield wipper stalk and see if both high and low beams come on. If bulbs are good and they do then you have a switch, relay, or circuit9it breaker problem.

Switch tested and power is leaving on lo beam. You mention a relay or possible junction box inside the cab. Any ideas where?

There are no relays in the stock head light circuit.
What switches have you tested?
My moneys is on a bad multifunction switch on the steering column or a loose wire at the switch. Try tilting the steering column up and down and see if the lights work.

Oops I messed up and forgot to see you have day time running lights so there are 2 relays in a relay block under the dash on the right side toward's the center of the dash according to the wiring book I have. We don't see too many vehicles down here with the DRL setup so I am really not sure where the relay block is mounted. I would steal a couple of the relays out of one of the other relay boxes on the vehicle and swap them out and see if this solves your head light issue. I would have to agree that the wiring diagram is slightly difficult to follow. The DRL system works by shutting relay 2 is off but it is completing the circuit to the DRLs when the head light switch is off and this second relay supply's power to relay 1 which makes the DRLs come on. With the head lights on relay 2 is powered up and relay 1 is just there to complete the circuit to the head lights in the normal fashion.

If you have DRL it's very easy to disable them and see if the system works normally without them.
Behind the headlight (actually behind the radiator core support), on the drivers's side is located the load resistor for the DRL. Just unplug the connector that is plugged into this big resistor and this will disable DRL. this should put your headlights in normal mode of operation.
If you want to remove the relay system, it's behind the glove box, but you'll need the jumper connector to put in the plug if you unplug the relay bank. Hopefully you still have that. Otherwise if you unplug the relay pack, nothing will work.

Problem solved.
I would like to thank all of you for your help.
So the problem was an intermittant relay in the DRL'S and a connector at the DRL resister that when plugged in only one contact was actualy fitting over the pin. The drivers and passenger side headlamp connector low beam wire bad.
Passenger side bulb that tested fine everytime I removed it only to find that when installed no low beam.The last time I removed the bulb
It was still connected to the harness no low beam??? I tapped it a couple of times and it came on. Bought new bulb.
I could go into great detail about how the intermittant relay and bulb caused me nothing but trouble,retesting time and time again.
