I recently bought a 05 Excursion with 33K miles . The first week a had it a heard a roaring noise from the rear end , sounded like the entire rear end was about to fall out , well I took it to the Ford Dealer and they said I had a bent drive shaft ? They replaced it , no charge . Then on Monday as I was turning right and left at different times I heard a shudder type noise and it only does it very so often. Took it in , and couldnt duplicate the noise . I thought it was the rear diff. cluthces on the positive traction , but come to find out there isnt positive traction on this vechile . Any help with that would be great !!! THEN .... yesterday , heard the same roaring nise when I got the truck up to 70 mph to 80 mph , dealer doesnt have a clue , any help with that ?

There is an additive that is added to the rear end for the limited slip diffs. if it's not added you will sometimes get a shuttering when turning. The dealer sells it, it comes in a very small bottle and it smells really bad so don't get it on you. I can't remember what they call it but your parts guy will know what it is. I think it's called limited slip additive.
As far as the noise at 70mph goes, I don't know what is causing that. My concern might be why was the driveshaft bent? What other damage has been done? Pull the diff cover off, drain the oil, and check out the ring and pinion to see how they're wearing. When you put in your new oil you can dump in your bottle of additive.
I appreciate your response . I knew about the additive , but for soem reason this dealer says he hasnt heard the noise so he isnt going to fix the problem . I did a road test with the servise manger this morning and after driving with him he has heard the noise I was talking about . As far as how the drive shaft was bent , he doesnt have an answer for that .....he said thats the second one they have replaced thought , could be a manufatures defect . I will let you know what the outcome is .

In your first post you said "...there isnt positive traction on this vechile..." which I assume you mean your Excursion did not come with a limited slip? If not, the friction modifier (the LS additive) isn't the problem because you don't need it.
I'm not sure how common it was for a dealer to NOT order an Excursion (PSD) without Limited Slip. Did you determine without a doubt that it does not have LS?
What you're describing sure sounds like a LS diff that needs to be serviced. If that's the case, I'd want to find out why the diff. from an '05 with only 33k miles needs to be serviced so soon.

Also if the U-Joint was not installed 100% correctly with the new driveshaft and it's tight or is binding it could cause a shutter.

I have an 05 and have the same noise, I just haven't gotten around to fixing it. Since I put the taller tires on it the noise/drone has moved up to above 85mph and I don't spend to much time up there. Here is a link t another site were this was discussed further. I hope I'm not breaking any rules by cross posting this.
If you try this please keep me posted as eventually I'de like to fix the issue.

My 2001 2wd has had the 'turn shudder' for over 100,000 miles. Have had the rear fluid and modifier replaced.
Trusted mechanic tells me there is a 'clutch pack' in these rear ends that causes some shudder - would cost 400+/- to fix - he also said its not going to cause any problem as is.
So, I'm gonna live with it.
170,000 miles and going strong.
btw, at 168,000 finally had to do some rear brake work - thats the first work on the original rear brakes.
And yes, I do pull a work trailer and boat every now and then.

From your discription It sounds like a the pinion angle is wrong. I had the same problem on my 05 Ex. The dealer talked to to field engineer and was told there is a bullitin on this issue. The kit comes with a shim to adjust the rear pinion angle and new different part number driveshaft. The shim alone fixed the roaring noise at 80mph. The new shaft made things worse so they stayed with the original shaft. After talking to Jesse at High Angle Driveline, he confirmed the rumors I have heard about the rear pinion on the differential having been machined out of concentric. If you vehicle is still in warranty have the dealer look this up. If they can not find it I can call my Service Manager and get it. Good luck.

Well after Dobbs Ford in Memphis having my truck for 2.5 days and road testing it with the service manager and him sayiong that there is a rear end noise . He called me this morning and said that they road tested another EX and said it had the same noise .And that nothing is wrong ? REALLY???????? What I'm baffled about is why that this noise is new ? And he stands by what he says . Do any of you hear a roaring noise from the rear end at 70 to 80+ MPH ?He also told me that this was exhaust noise and is normal . Anyway as soon as I picked my EX up I went to another Ford Dealer in town to get a second opinion . I"m suppose to meet with their service manger Monday .

Noises like that are just not normal, especially if it bothers you. Tell them you would like to test drive the other Ex and hear it for yourself. Even if the other truck has a noise, doesn't make it right! What bothers me is why was your driveshaft bent or I should say how did it get bent and bent enough for them to replace it. Perhaps the new one needs to be balanced? Tell them you want the diff cover pulled and you want the wear pattern checked on the ring.
Hopefully the manager will help you get things straightened out. Remember to stay cool, that generally goes further than blowing your stack. I guess the "mood" of the manager will determine that.
Well after all the BS and headache , I had the tires balanced today and it so far has cured this noise . I'm in shock and total disbelief ,but I'll take it . Now for the lift ? and the running lights , bigger tires and rims. Any recommendations .
