Well I did the banjo bolt mod today, and it seems pretty cool. I I just wish that my fore sight was as good as my hind sight! I figured that today would be a good day to try out the BB mod. I got up early and decided to do it early before I took the family to the Beach for Labor Day.
I couldn't remember what size to drill the hole out to, but 5/16" seemed to stick in my head from a previous thread. Well 5/16" looked way too big. I couldn't see how I was going to drill out the stock holes plus add two more and have any material left on the bolt. Instead of 5/16" drill bit, I used 1/4" drill bit. After I drilled the stock holes, I thought that I should probably use a smaller bit for the new holes. I used a 6/32" for the new holes. For the hole down the center, I used a 7/32". So far so good. On the second bolt, the 1/4" drill went off to the side and got close the the new 6/32" hole. I figured that it would be OK as long as I didn't torque the bolt too tight, and just to be safe, I put it on the pasenger side, so I could remove it if I needed to. I put everything together, and fired her up. I didn't see any leaks, so I loaded the toys, and the family, and we were off.
The truck felt good, and I actually think that my RPM's dropped a bit at the same speed as before. It also felt a bit more responsive. We stopped just before the beach to get sandwhiches and drinks. I rolled down the window while I waited for my wife. I smelled diesel. I decided to check under the truck and there was a puddle on the passenger side. (Not alot but it was leaking) I decided to deal with it after we were done at the beach. (The motor would be cool enough to work on.)
I left the beach to get the truck, and tighten the bolt. I was suprised that it felt a little loose. I snugged it a bit, and then a bit more. The bit more was too much. The head of the bolt broke off, and I thought to my self "OH CRAP!" then I thought "MONE WIFE IS GOING TO KILL ME WHEN I TELL HER!"
The story ends 2 1/2 hours later at home with me giving the tow truck driver my CC and signing a 350.00 bill.
I can think of worst ways to spend a day off.
Tomorrow I'm going to Ford and buyong four bolts.
Does anyone know the part # for the bolts, and copper washers?
Also, if anyone hase the correct size to drill the bolts let me know. (I thought there was a picture and spec's on the mod.)

I think you may have drilled your holes a bit too big..... At least, according to this thread. Might want to review the instructions there before you try it again.

The question is do you admit wrongdoing to the wife or do you say "what happened to the bolt?" Either way you lose. She will either say, why didnt you leave well enough alone, or why did you spend so much on your truck, if it is falling apart. Dealer quote -- 4900.00. Injectors were missing on cold start sometimes took as long as 5-10mins. for them all to start firing. Come on ford! Traded truck in one week later for 2007 Dmax/Allison LBZ

Man...I can't believe you did this mod without printing out the instructions from the threads and just relied on your memory/gut feeling.
