I just took the truck to the dealer because the exhaust fumes in the cab were getting very strong. It comes in through the vent system, only when the fan is on and the truck is not moving. Heat or A/C, floor or vent, it doesn’t matter. There must be an exhaust leak in the engine compartment. Anyone else have this problem?

The dealer had a service bulletin on it and replaced the pipe I think at the Y. jThey also replaced my fuel seperator because my water in fuel light would come on.
I had the same problem and it turned out to be the exhaust manifolds. The dealer replaced both of the manifolds (the tech. said that Ford instructed him to put sealant on before the new manifolds went on) and the smell seams to be gone. I asked the tech. to check out the turbo y-pipe and he said that it was fine.

I have had this problem since the truck was new. (1yr and 18,000 miles later) I still have the problem, I have brought my truck in 4 times and they keep telling me that is the way it is. They replaced the right side exhaust manifold and it didn't help. I told them about the y pipe and they said it is fine. I told them about the crank case vent and they said it was fine too. They even told me they contacted the factory technician and said that is the way it is. The tech said to check a new truck and it did have the same smell. I am bringing it in for an oil change tomorrow and will make my 5th complaint. I am so fustrated with my dealer. Everything I have problems with, they blame the 4.5" Edge lift. I have the shudder, I have the drone vibration on the freeway, I have the pop in the tranny when going from reverse to forward. My passanger door window is making a skipping sound when you 1st roll it down for the day.
The problem is------ I LOVE MY TRUCK!!!!!! It drives (once the shudder stops and before the drone vibration) AWESOME!!!! I beat all my buddies chevys and GMCs when we step on it. (I have 35" tires too and they have stock ones).
Please post what they do to fix your truck. I don't want to lemon law or do the buy back with mine. As fustrated as I am, I am hooked on my Ford.

I had my Y-pipe replaced. Try reaching up in there along the firewall while it is running, and see if you feel air coming out of the y-pipe. My dealer admitted that that was one of the most PITA jobs they do since it often takes 3 or more times to get the new pipe to seat/seal correctly.
One of the mechanics may wish to comment on this as well as the fact that the whole top of the motor needs to be removed to get to it from the top.
When I was underneath verifying my leak, I thought it almost looked easier to pull the tranny and do it from the bottom.
Anyway, Good Luck. Let us know what you come up with.
My suggestion is to buy a small torque wrench if you don't already have one. Get a 11 mm deep socket and a long extension. On a cold engine, re-torque all of the hose clamps around the turbo including the exhaust and turbo-to-intercooler (CAC) pipe fitting hose clamps.
The clamps over soft hoses get 6 ft lbs and the clamps over hard plastic and metel get 9 ft lbs of torque.
My reasoning is that any leaks up near the turbo will drift right up to the vent intakes and will go into your cab.
What you smell may not be exhaust, but crankcase fumes spitting out of the CAC tubes. Tightening up those hose clamps might fix your stinky problem. It did on my 04 PSD.
I wouldn't do it without a proper torque wrench that can read down to 5 ft lbs.
Just got back from the Dealer, they could not find any leaks and asked to keep it one more day. They will be asking the Ford district sevice manager for his thoughts. I hope they find something. The less than perfect fix may be to turn the fan off when the turck is not moving????

Tell your dealer to tighten the CAC tube hose clamps. The reason that dealers can't find this leak is that owners bring the trucks in and say that the "Exhaust" is leaking. The mechanics search all over the exhaust and can't find the leak, so they give up. If they would just feel under the CAC tube that exits the turbo with their bare hand, they will get a handfull of oil, indicating a leak that will blow crankcase fumes into the engine bay. Once this is properly torqued back to spec, then the stink will probably go away.

Day two at the Dealers and they found a crack in the Y tube. Part is on order and should be in on Thursday and r&r should be completed by the end of the day. I hope that fixes the problem.

Well mine was leaking at the manifolds had black soot on both sides dealer told me Ford said all done that not to worry because there was no way to stop it.International sent a letter to their dealers with a gasket # because Bus inspectors were flaging this as a condition that needed corrected.I guess the emissions people wil have to make ford do the same are maybe they are waiting till it's out of warranty.
My 05 has the same problem. Fumes in the passenger compartment. This is the second time I had it looked at. First time they replaced the turbo and said it was a cracked inlet tube. Blew right off. This time their not sure. Still waiting. Good luck.
Dropped it off today. I printed this topic and brought it in with me. My regular service writer wasn't there today. I spoke with someone new. He pulled the record and said WOW!! you've been here a lot with this truck. 11 visits so far in 1 yr. Total time in shop: 47 days. I told him I wanted the oil changed and the front end alignment done, (starting to pull to the right) and I handed him the 3 sheets of paper containing this topic. I told him the exhaust/diesel fumes smell is still coming through the vents. He read his computer screen and told me that the factory tech said it normal last visit. I got a little upset and said how can a person probably a thousand miles away smell my vents? I said let me speak to the manager please. The service writer went inside and came out 5 minutes later being very polite and receptive to my thoughts (papers w/postings). He said they will look at it and get back to me.
I will post any news when I get it. I can't thank everyone enough for educating me on possible fixes. As I stated before, this is my dream truck and I don't want to do a buy back or lemon law. But the fumes are getting old, our eyes (wife and 2 kids)sting when driving with the heater on in the city. Highways are ok, not much smell going on. I hope there is no hazard to breathing this. My family and I have been exposed to it 18,000 miles and ford said it's normal.

They seem to have installed a lot of bad pipes on trucks so they probably are starting to feel a pinch in the wallet. My 05 X is also leaking at the turbo down pipe (have tightened everything already) I just have problems with the local dealer touching the truck. They only sell a handful of SD's in a year and maybe a finger of the hand are diesels (insert your own finger jokes here) and I don't like it when the dealer trains their mechanics on my truck... Dealer called today, they said all sevices were completed. As far as the fumes, they said they could smell it but can't find anything wrong. They said it might be normal,just the way it is. They were going to keep the truck for one more day to have the manager drive it.
