Hi sir, this is millie from power ford and your truck is ready. We checked it again today and what you probably don't know is that when the truck is on max AC, the air is recirculated within the cab and that is why you don't smell the fumes. When it is on the other settings, the air is pulled in through the vent and that it's normal to smell the fumes. So it's ok and normal!!!!! You can pick it up anytime.
I am an idiot, this whole time I thought there was a problem [img]/ubbthreads/images/graemlins/shrug.gif[/img] Now I need to tell my friend from work who has the same truck, with a 6.0L PSD that does not have the smell of fumes, that HIS TRUCK MUST BE BROKEN BECAUSE IT DOESN'T HAVE THE SMELL,
This is getting so fustrating. Can anyone please tell me what I can do? I gave them this posting with some possible fixes. I don't know what to do next. Attorney, Regional Ford call?????????

I picked my truck up, I asked to speak to the service manager and they called him and directed my to his office. I arrived there with my kids and waited for 7 minutes listening to him talk to someone about his motorcycle and the gearing and chain and how he can do the repairs himself etc etc. I got fustrated and told the kids lets go. He tried to say hold on but I said this is not right and I will direct my concerns to Ford.
I got home and decided to look under the truck for the problem. When I looked under the truck, I had oil leaking everywhere. I was pissed (considering I just brought it in for an oil change). I took the truck back to the dealer and saw my normal service writer (I can only give Randy praise for trying address my needs). I told him of the oil leaks and he said let me see you receipt. The Multi Point Inspection sheet was X'd good for Oil/Fluid leaks, he said well the mechanic checked it. He crawled under the truck and saw the leaks. I said can you get the Service Director out here. He came out and introduced himself and apolagized for being on the phone earlier. I shook his hand and said no probs. I told him about the leaks and he checked for himself and said he was embarrassed. I told him I was concerned they are checking my Y pipe the same way they check my oil leaks. He said they check with the tech rep, and back pressured the exhaust. I called him on the back pressure and said how could they possibly do that with it on the vehicle. I asked wouldn't there be vavles in the open position that would prevent a complete sealing? He began to stutter and back pedal saying it was put on the computer and it checked out normal. I asked him directly if a small crack in the Y pipe would be detected by the computer and he said no. I said again how did you check it. He said they just checked it and it was ok no cracks. I asked did anyone feel or look up there for blow by or oil. He replied of course they did. He said hey it's a diesel and they just smell. He said that things leak and you did residual smell from it. He said that the oil leaks could be causing the smell. I lost it there. I asked him which is it..... The truck is normal and you returned it or is it the oil leaks causing the problem and it's not normal. He just shook his head and said did I want to leave it again. I said no thanks and left.
The truck sits in front of my house with all its leaks.

I know you have said that you don't want to DSB or lemon this truck, but the fact is, you have more than enough ability to do so given the number of days out of service (in the 40-range?!) number of trips to the dealer unscheduled, and number of repeated attempts to fix the same problem (the Y-pipe.) The fact is, you'll get a new vechile like the one you have currently for probably little or no cost.
More importantly, you ask somewhere along the way here, "Is it dangerous for us to breathe this exhaust?" The short, simple answer is yes. There are reasons for tightening the emissions standards for vechiel exhuasts, and these take into consideration that you are outside the vechile. Now diesel engines do not produce as much CO as gas engines tend to, but they still produce it. The HC and NOx are not good for you, the CO (which you can't smell) is deadly. Long-term, this would be my primary consideration. I would start the DSB process. This will also wake up the dealer in a hurry. Document everything, Be Patient, and professional about it. Good luck!
Just wondering if you've gotten your truck fixed yet? I have ~3500 miles on my truck now, and have roughly the same problem. I can use regular AC/heater when I'm on the freeway, but around town I'd better use the recirc. Other than that, I love my truck.
Well, except that it has to crank longer than my '83 to start...but I have to plug my '83 in for a couple of hours if I want to drive it [img]/ubbthreads/images/graemlins/wink.gif[/img]

Had occasional fumes first 30K mi. Now, none coming up on 60K. Durned it I know why - didn't mention it to the dealer @ 30K service. Tech bulletin??
Y pipe leak. There is a TSB on it and it is fairly common. Had mine done. Took 2 times before they had it right. Not a hard fix, but it is a PIA because they take off the turbo.

Tell your dealer to tighten the CAC tube hose clamps. The reason that dealers can't find this leak is that owners bring the trucks in and say that the "Exhaust" is leaking. The mechanics search all over the exhaust and can't find the leak, so they give up. If they would just feel under the CAC tube that exits the turbo with their bare hand, they will get a handfull of oil, indicating a leak that will blow crankcase fumes into the engine bay. Once this is properly torqued back to spec, then the stink will probably go away.
