Okay long story short... '04 6.0 CC LB bone stock except for lift kit.
Problem: when towing my 26' toyhauler, approx. 8-9k loaded, whenever I hit a grade up hill, engine make a gruuummp, gruuuummp noise, black smoke shoots out of the exhaust pipe, have to back off the throttle. It happens at around 2000 rpm or when the tranny is in top gear and it downshifts as I'm climbing the grade on the freeway. Not very steep grades, I only go to Ocotillo Wells for dirt bike riding or to San Diego, L.A. area for the beach.
1st time to dealer: They changed EGR valve said it was bad, towed with it, same problem, not as bad, but still there
2nd time to dealer: They said vanes on turbo were sticking, they said they rebuilt it, changed the "Y" pipe because it was cracked, sent me on my way. Towed with it, same problem.
3rd time: They said the first EGR was from a bad batch, replaced it, towed trailer, same problem.
4th time to different dealer: (10-13-08) Told me they were able to duplicate problem when they towed a trailer that they had. They wanted to charge me $525.00 for tear down of turbo because they suspected that the vanes were possibly rusty because of low mileage (55k) of truck and because Ford might not pay for repairs since my 5 year warranty expired on 10-11-08. Service rep told me that he recommended that I take it back to the original dealer since they have a history of working on my truck and were more likely to honor repairs
5th time, back to original dealer: I told service rep what other rep told me about turbo vanes and she said "No way, we rebuilt turbo already, we will check it out and see what we find"
Called my sister who works with lemon law attorney, they said they have handled many a case about 6.0's and told me I do have a case and if truck is not repaired this time they woulld send letter to Ford demanding they buy back the truck for full purchase price ($44k) Only thing I have to do is bring truck back to stock condition, only mod is lift kit, tires and wheels
Anybody have experience with buybacks? Any suggestions?

It doesn't specifically say but I assume you are you the original owner of this truck? Did this problem start early in the trucks life? You have a date for the most recent problems at the NEW Dealer but no dates prior. Was this problem happening before you lifted the truck? If you have been dealing with this problem in a recent short period of time your efforts will be better spent going to the new dealer who was able to replicate the problem with their trailer. In my opinion the first dealer is grasping at straws and not having any luck. With all the money you could potentially spend on litigation and attorneys fees you could either have the truck fixed and keep some money in your pocket or just trade the truck and get something else.
see my post on 6.0 coughs at 70 mph, up hill,which is about 2K rpms, this prob originally presented itself while I was loded with my 13' sunline truck camper, dealer replaced center sec of turbo, still same problem, was told here on site that egr could be problem, ford tech checked all pressures etc on the computer tool, all good, one thing was found, clogged exhaust recirc tube, there is a an advisory on this. this was replaced, as was the egr valve, problem went away, and truck runs great, this is a little prob that can cause the same symtoms as you are having, I am not positive that egr was bad, but we know the tube was clogged, good luck.

I am original owner of the truck. Problem only started when when I started towing my 16' trailer with my bikes and gear and also continued when I bought my toyhauler. I had the lift installed within the first year that I bought it. I have towed my dump trailer 10k loaded full of gravel/rock/dirt, etc. loaded and never experienced this problem before or after lift. I have offered to take my toyhauler to the dealer and drive it on the freeway with the tech on board so that they can hear and see the problem and rep said that is a possibility. Whether it will happen is another story. I will know on Monday.
I have thought about the attorney route and how much money they pocket (40%??) so once I know all my options and cost I will be able to make an decision as to what is best for my situation.

IMO if it were that easy there would be a ton of 6.0's sitting in fords buyback lots. Good Luck
Good point, I did not mean that it would be a piece of cake, but just with the information that they have so far they say I probably have a good case. Ford would of course immediately deny any such claim, so we will see what happens once I get my truck back and I test drive it with trailer.

Thank for the advice, I will call the service rep on Monday and suggest this possible fix. I will let you all know what happens.
