Often times what appears to be casting sand is really silicate solids that have formed and dropped out of solution from the coolant itself. Maintaining proper coolant health is crucial. Silicates can form from excessive heat (low water flow or level or clogged radiator fins, etc.), combustion gas mixing with the coolant, mixing or using the wrong type of coolant or water, running w/ old coolant with depleted additives. Ford states that the Premium Gold can go 100k miles, but changing it out at 50k is advisable. Using the VC-9 cleaner when flushing the system will help remove soilds. testing the system for nitrite strength is also a "Must Do" - at least annually or after you have had problems w/ the coolant system (overheating, low level, etc).
Well, you boys were right. The Ford Superduty Team has decided not to "participate" in this repair. Total bill was $1822. Oh well, at least I have it back and knock on wood that will be the last major repair bill I'll have. I guess I need to stop pulling 29,000lbs gross when I'm using it on the farm before I fry something else. BTW, I don't recommend pulling that much total weight, truck, 550 bushel grain cart filled with oats, it pulls great, stopping, not so much
I had the same issue and had replacements on the oil cooler, EGR cooler, oil flush/change, coolant flush, and FC-9 added. I will be flushing the coolant system again this weekend and installing a coolant filter too.
I got a better price but I live in California (and know the mechanic well).

What is FC-9? Do you mean VC-9? If so it is not meant to be left in the cooling system.

Hey guys , I've been reading for some time now about the EGR and oil coolers and with 95k on my rig I'm nervous and dont want to be down , what can I do /upgrade /delete to make my truck reliable ? no warranty left ,head gaskets done at 38k two turbos and 5 EGR valves , does the EGR cooler take out the oil cooler or oil cooler take ot the EGR cooler ? Oil cooler normally plugs and then takes out the egr cooler. Coolant filter helps if the damage is not already done. I would still install one.

124k on mine and i had to do the delete kit this past weekend because of the egr cooler failure. i have to go back into it because i didnt change the intake manifold gaskets and have a leak on one side. i was thinking about taking the oil cooler off and putting one of the external oil coolers on it that mount in front of the radiator and do away with the coolant to oil cooler and stock oil filter for an external one but not sure if its a good idea or not. but thinking about it since i have to pull it all back out agian this coming weekend to change the gaskets out. how do the coolant filters mount up on one of these things and would one be necessary with the egr deleted and oil cooler changed from liquid to liquid to liquid to air?

I am replacing my EGR valve / cooler and oil cooler. Does the installation of the external oil cooler from dieselsite.com need to be done at the same time while everything is cracked open, or is it a simple install that I can do in a week or two.

Haven't done it - but I believe it uses a new oil filter cap that allows a hose to be connected to a radiator like cooler then returns the oil to the filter - so you can do it when you want - don't need to have the engine apart.

I have a F550 2006. just reached 108,000 miles. I have had 6 EGRs put in all under warranty. My last one was installed at 95,000 miles I am at 108,000 now and it just blew again. 4 months later and since I am over the 100,000 miles and the 12,000 mile warranty for the last one installed Ford says sorry can't do anything. Forget about customer service. When I asked them earlier this year when I had the 6th one installed they said we don't see anything wrong with it. I am going to put a EGR bypass kit in and mail the factory EGR along with some dog ****, so they get the clue. I think I can skip the **** and they would still get the message, but I like the extra.

Did they ever replace the oil cooler when they replaced the EGR cooler?
