OK Guys,
Here's my saga...2005 stock 6.0 with 112K miles. Has run great since new. One small bout with the EGR valve clogging but otherwise, never given me a problem. My wife was driving the truck to the feed store and stopped to get a drink at a drive through. She turned the truck off so she could place her order and the truck would not start again. It cranked fine but would not start. I looked over the obvious but didn't see anything so had it towed to the nearest Ford dealer. They called and said the Fuel injector control module had gone out and wanted $1000 to replace it. I said fine - do it. They called me the next day and said the motor had lost a lifter, eaten the needle bearings and would need to be replaced at a cost of $11,000! Obviously, I was a little dubious. I paid them the grand for the FICM and towed it home. Now when it cranks, I hear a miss in the exhaust as if 1 cylinder has no compression. I drained the oil and did find some metal shavings with a magnet but nothing large. I refilled with oil and cranked a little but am not getting any oil to the filter on top of the motor - it's still clean and new. So I need your expert advice!
If there were needle bearings on the oil drain plug then that is a no brainer indication a lifter has come apart. It seems a little odd that the truck was running fine, engine quit due to a FICM concern, and then after FICM replacement the engine runs rough. Anything can happen with a 6.0L though. I would seek a second opinion, maybe take it to a different dealer. Maybe the first dealer dropped a bolt down the intake and are tyring to CYA. I don't see how that could happen either, but you never know. I would have a relative compression test done, followed up by a manual compression test. If it comes down to where the engine has to be torn down you have two options. 1. Replace the short block, roll the dice on wether or not the heads are warped. Usually more labor involved in this. 2. Replace the longblock and roll the reman dice on that. The bonus of a long block is that you get eight reman injectors, a new oil cooler, and a good warranty. Labor will not be as much as a short block.

I'm a mod friendly Ford Diesel Technician located in Sacramento California area.
There was one several years ago that did this, if you can search in the archives you probably can find the pictures. If i remember correctly they replaced the short block. I believe the cam, HPOP, lpop, pump cover and lifters were bad. In that case the lifter was held in place with a plastic holder. The holder came loose and a lifter somehow turned and started to grind its way into the cam lobe. The needle bearing was from the roller on the lifter. It was pretty narley... good luck. If it was me i would go with a reman engine. You just don't know how much metal is floating around in the oil galleries...

My honest opinion (admittedly uneducated) is that the FICM went out, and the dealer damaged something durring troubleshooting and repair. I'll never be able to prove that and it really doesn't matter now - the damage is done. If I had found needle bearings in the oil I would definitely agree with the dealer's diagnosis but all I found were small shavings. I realize that the low pressure oil pump could have turned the needles into metal pulp, just wondering if it might be something else. Any chance if I replace the gerotor pump and pressure regulator the this thing might run?
that sucks...well If you were going to replace it I would put a cummins in the truck. not kidding the powerstroke is a good motor and the truck its self is great why not put a cummins in it? It should cost the same. thats what I plan to do if my motor goes out...well best of luck.

330k miles and a straigh exhaust. Sold and missed dearly.
I would stick with a 2005 or newer motor. Seems there are a lot of used motors around. I might install a set of headstuds and gaskets before dropping the motor in.
Good luck with your choice. If it were me, I'd drop the Cummins in it and never worry again whether the engine was going to crap out or not.
