Need help diagnosing a problem. After 3 trips to the dealer, they have been unsuccessful. There appears to be no rhyme or reason when this occurs, but it may be more prone to do it after the truck is driven for awhile, shut off, and then restarted. The truck acts like it wants to die, the idle drops, and it coughs and spits before returning to normal. This problem never seems to last more than a few seconds. Sometimes when idling, the diesel "clack clack" will go very quiet and the rpm's will drop. Then it's back to normal. I just returned from a 350 mile trip towing a heavy boat and it ran great. Shut the engine off, unhooked the boat (20 minutes), started it back up and it spit and sputtered a good portion of the way home.
I have cleaned the EGR valve to no avail. Any ideas?
It sounds like it is a fuel problem.Most likely sucking air.I would check all fuel lines for damage.Are your Fuel filter caps on good-n-tite ?? [img]/ubbthreads/images/graemlins/smokin.gif[/img]

My truick had the same problem was fixed by sunrise ford in florida. ICP sensor and pigtail replaced. Truck runs great now. Note my truck is also a 2004 with a build date of 6/04. I belive this i your problem.
The engine quieting down at idle is the EGR valve opening, but the idle should not drop. It is possible, as previously mentioned, that one of the sensors is going bad. Electronics are affected by heat, that would explain why it is intermitant and seems to appear after the truck is run hard and then shut down for a short period. It allows for everything to get heat soaked. The best way to diagnose the problem is to get the truck hot and then run a diagnostic scanner with recorder capability. The only problem with the dealer is by the time they get to it the truck is cold.

EP sensor most likely. The truck reflashed likely had the flash that eliminates the input from the EP thus fixed the problem, or rather put the permanant band-aid on it.
Can't say about the RPM drop, that is not real common I don't think.
