Hey guys
I just did a ball joint replacement on my 02 F350 and found that the right side unit bearing was wasted and galled up the outer stub axle. I ordered up a new unit bearing and found an axle shaft at the local salvage yard. They would only sell me the complete shaft, both inner and outer with the u joint. I figured what the heck, id get the shaft ready to go and wouldnt have to mess with buying and replacing the u joint. Well, I got the shaft home and found that the u joint seals were bad, so I installed a a new greasable joint.
Everything went together nice and easy until I tried to install the Warn lockout hub which seems to have a different spline than my original outer shaft. The wrecking yard guy said that the shaft i bought was from another 02 and looked the same when sitting next to the original shaft (although I didnt compare the shaft splines).
Any ideas? Does the D50 have a different spline cut than the D60?

That's strange that the locking hub wouldn't go on.
I don't think there should be any difference in splines, as I swapped an '04 D60 in place of my original D50 and reinstalled my original locking hubs with no problem.
You might check the replacement axle for burrs on the splines. That might cause the locking hubs to hang up and not slide in place.
I screwed up and used a small hammer to get my axle back into the center seal. I galled the very ends of the shaft. So I had to take a small triangle file, and knock out the "Burrs" on each grove. Then my lock out went on fine.
Maybe someone did the same with that used axle?

Yeah I dont know, I believe the spline count on both axles were 31, and look identical but the hub \ axle splines wont engage (slide on) at all. Thought id check with you guys to find out if there were any differences in spline cuts out there before I tried modifying anything.

Really like I said. Look CLOSELY at them if the ends are even SLIGHTLY marred, someone probably used a hammer on them. Take a file and just CLEAN the groves, you wouldn't be "Modifieing" them. I only ran the file up and down on each grove maybe three times. And it wasn't a coarse file. Very fine toothed.
That is likely your problem I bet.

dana 60 is 30 spline.. as far as i know the outers are the same..
dana 50 is 30-splinesis machined down to the same diameter as Dana 44 right at the weakest part of the axle where the splines end where it goes into the differential..
dana 60 shaft..
this and the different r/p size and carrier size i think is the only difference in the dana 50 and 60

Success at last! Although I couldnt really see any spline damage, there was some deformation on the end of the outer shaft. I busted out the ol triangular file and dressed up the splines. I was then able to place the inner collar of the lockout on the shaft and then smack it on with the palm of my hand. The splines were damaged only at the outter most end of the shaft and slid freely once past the rough spot. Thanks for the advice and encouragement, I was getting close to pulling it apart and taking the shaft back to the guy that sold it to me!

AWESOME! I was pretty sure that would be the problem, I damaged my axle stupidly using a hammer, (The end is tapered, I figured it wouldn't mushroom into the splines) AND I WAS NOT hitting it hard, just tapping it....
Anyway, glad it worked out for ya! IT took some close inspection to see the damage on the splines for me.
