I've never had a regulated return, but know those that have. A good number have had diaphram problems. Kinda why I went with shimming the OEM, FPR spring.

Had mine on about 1 1/2 years and 50K miles. No problems so far. Like anything it can be made to fail. If you crank the pressure up then the diaphragm has to work harder. If you don't have a regulator that bleeds down then that also takes a toll. I bet that many that have had regulator failures had home made rigs with no bleed feature. When I bought mine, see signature below, the regulators were warrantied for life as is the entire kit. With a warranty like that, not sure if it is still offered, I was willing to take a risk. If I had a road side regulator failure I would just pull the hoses loose at the heads and plug them up then reinstall the factory spring regulator. Get a replacement under warranty and reinstall it. Probably take me a few hours. One thing to consider is the two stage injector pulse and the high cycles it produces over time. I will keep an eye on mine. That single mod did more to get the injector knock out of my truck than anything. However, I believe that the removal of the factory check valves is a bad thing so I left mine in. 106

I replaced my LL in the #8 hole at the same time that I did the regulated return (DI version). That was nearly 4 years and 50K miles ago. No problems with the regulator (I run at 72 psi). I know there are many who have not changed out the LL injector but have a regulated return. It is not a requirement for this mod.

10 months, 16,000 miles. I have it at about 67 psi. LL8 came out when the regulated return system went in. You should call Dennis Schroeder at ITP Diesel in Phoenix and discuss your concerns with him. I don't recall all the details now, but I recall being convinced that the ITP system is first rate and is designed to avoid the common pitfalls.

IMO, it's not bad, but its kinda like giving 50% effort. I had minor cackle, and minor idle knock, both appearing under differing condition (mostly higher elevation and hot ambient conditions). I wanted to pull the LL8 in order to the eliminate the idle knock. So I did the regulated return system so I could yank the LL8 and not increase cackle. If I wasn't ready to yank it, I wouldn't have done the regulated return. When I installed my first variation of the regulated return, idle knock was worse, until I pulled the LL8...then it was quieter than factory. IMHO, if you goal is to get your engine to idle and run as smooth (and proper) as possible, you should swap it out. My goal was simply to make the Powerstroke idle and sound like it should. I was not after more power.
BTW, I'm running a hybrid system, with parts from both ITP and DI, and input from Hutch (who doesn't get the credit he deserves, thaks Hutch). I tried various configurations (still had off idle injector rattle) and almost gave up when I found the shining light configuration for my engine: DI hose kit feeding the drivers side from the rear, no check valves, ITP regulator, and restricted orifices (0.062 in dia, one ITP, one custom made). Smooth and quiet with no cackle and no idle knock. As has been said over and over by others, it runs like sewing machine now. I'm running 65-68 psi on the regulator, which is about 70-73 psi in the rails before the restrictors (about a 5 psi drop across the restrictors for the flow rate, per Hutch). I have had the system this way for one year and am extremely pleased..not a single problem. There is no way I'm going back or changing anything. You have to read ALL of the posts in the archives to appreciate the efforts that everyone has put into the "regulated return".
Remember, not every engine exhibits the same symptoms, and each engine may respond differently. I have a friend with a 2001 X, all stock, and his (so far, knock on wood) has not displayed any appreciable idle knock or cackle. But IMO, with a manual trans, any idle knock and cackle will be more noticeable, as it is easier to load the engine without increasing rpm (such as pulling away from a stop).

4 years and 55000 miles on my itp regulated return. replaced the LL8 injector with an ad injedctor at the same time. my truck runs really smooth. not one problem.

I took my check valves out. Seems to be something to help aerate the fuel if you leave them in. Most of the kits remove them. I think Bob Riley at dieselsite may replace them with a calibrated orifice to help even out the flow between the two heads but I have not seen the details of his new fuel system.
