Transfer Case Over-Full???

I am removing my trans in my 01 4X4 Excursion because the front seal started leaking. While I was draining the fluid from the transfer case, I loosened the fill plug, and fluid gushed out, and drained for much longer than I expected. There was over 1 gallon of fluid in the transer case? Could this be cause by a transmission issue? Is there something I need to look at further?

there's and upper and a lower plug. The lower is for draining and the upper is for filling it back up. Much like the diff's you fill it in the top plug until fluid comes out.

Did you pull the lower or the upper plug?

I first pulled the upper "fill" plug....and that is where the initial gush of fluid came from.

Some of the guys have reported that a leaking rear seal on the tranny can pump ATF into the t-case, which would be the cause of the overfill. The t-case only uses 2 qts of ATF.

Sounds like you may need to replace the rear seal on the tranny as well as the front seal.

What is involved in replacing the rear tranny seal? Is there a seal on the input side of the TC as well?

Sorry, don't know about that. I couldn't see a seal in the blowup on the 4x4 extension housing. Your tranny shop should be able to tell you about that.

Yes, there's an input seal on the t-case input shaft. Should just be a pry-out and drive in a replacement unless something else is worn.

A PM to Mark Kovalsky here on TDS would help you. He's VERY familiar with these trannies (former Ford tranny engineer).

Transfer Case Input Shaft 2-Way Seal?

Does anyone know if this seal can cause fluid from the tranny to overfill the transfer case? My transfer case in my Excursion had one gallon of fluid in it when I drained it. Where is this seal located, and what is involved in changing it?
