I could kick myself in the a$$ right now, back in '03 when I had the 'ol gal tore down, I noticed corrosion on the face of the block in way of the front cover seal. I didnt think the pitting was all that bad, but, now I have a coolant leak that is coming from that area and is present were no other componet that carries coolant is, meaning, its not a hose, waterpump, etc. I dont have oil in the water or water in the oil, the leak is external. Has anyone been faced with this type of problem? Can I have that area welded up then filed back down? Back in '03 I wasnt aware of this site and I purchased all the software "blind" and got ripped off because I went through the stealership, so, where's the best place to get software ie rear main, front oil seal, front cover seal, etc? Sorry for the long post.

I put a little silicone all the way around mine when I replaced it just to make sure it sealed. The grey IH stuff is unbelievably sticky, if it doesn't seal it I don't think anything will. You could probably weld/grind it but it would be a pain. Make sure you get it very flat if you do it or it might make it worse. I bought my parts from Powerstrokeshop.com, best price I could find even with shipping.

clean it of real good, then mix up some JB weld. smear it in the pitted spots. once it start to set up sand/file it down flat and smooth. it's easier to do it just after it starts to set rather than waiting for it to dry all the way, as it gets pretty hard. then reassemble. i've used this "trick" quite abit on 302's they pitted alot around the cover and the block.
