6.4L Power Stroke Engine and DrivetrainDiscussion of the 6.4L Power Stroke diesel engine and drivetrain in the 2008 Super-Duty trucks. The TorqShift is really two transmissions in one case. The front transmission has the OD gearset. It has two ratios, 1:1 and 0.71:1. The rear transmission has three ratios, 3.09:1, 1.538:1, and 1:1.
First gear is 1 x 3.09 = 3.09:1
Second gear is .71 x 3.09 = 2.20:1
Third gear is 1 x 1.538 = 1.538:1
Fourth is the one that isn't used much, it is .71 x 1.538 = 1.09:1
Fifth is 1 x 1 = 1:1
Sixth is .71 x 1 = .71:1
Basically it is a 3 speed tranny with a high and a low side to each gear. Each of the 3 gears uses both the low and the high side to achieve it's final ratio.
Just do a search on here going back a year or so and you will find some info. on it. Search something like "6 forward gears" in paranthesis.

Procharger is correct. It is a three speed with an overdrive used as a ratio splitter. What I don't understand is why Ford didn't spread out the ratios to make 4th (2nd * overdrive) more useful; at 60 mph the difference between 4th & 5th is only 9%. That means that if your were going 2600 rpm in 4th, a shift to 5th would only drop you to 2385 rpm, not enough to be useful. What Ford should have done is made the 1st & 2nd gearsets lower, then the ratios would be more spread out. An example follows:
This would give us 6 equally spaced forward gears. An added benefit is that 1st would be 27% lower (more grunt for pulling boats out of the water or a toy hauler up a steep incline) whilst maintaining the good highway mileage of a 3.73 rear end. It would be lower — by 15% — than the current first gear with 4.11 gears in the rear end (see chart below).

These are correct for '03-04.
There was a ratio change for '05, and either the manual wasn't updated or you have an older one.
The idea of changing the 3 ratios to make a useable 6 speed sounds good. I would not go as low as 3.94, more like 3.4, 1.7 and .85. That would space the gears evenly and end up with a .85 OD and a .60 OD. Would allow 4.30 gears for lower first and a reasonable 6th and 2000 rpm high speed cruising in 6th for 3.73 trucks.
To stay on topic, I've owned a few aluminum head engines and they all don't have guaranteed failure any more often than cast iron.
