Took my truck into the dealer today for a noise in the front end. Noise occurs only while in 4x4 with hubs auto or locked. The dealer informed me that it was the front hub assembly/driver's side. He just called and told me that he was incorrect--it is the front ring and pinion. With just 11,000 miles on the truck, I asked him what I am to expect when I get some real miles on it. Iguess the extended warranty is in my future. I get the truck back tomorrow.
Thanks for posting this info. I've been wondering about the same noise on my truck, but have been blowing it off. Guess it's a phone call to the dealer on Monday to schedule an appointment now!
Differential is up to proper level,dealer(whom I trust) says it is the ring and pinion not meshing properly. Noise is most noticeable when in 4x4 and you let up on the accelerator. Parts on order he gave me the truck back for the wknd. We will see what monday brings. At first they suspected the front hub on the drivers side.
As for mine... Diff is properly serviced as well. Same symptoms: noise is when in 4x4, doesn't matter if hubs are "locked" or "auto", most noticeable when coasting (off the accelerator). I also have a leaky transmission that makes a horrible rubbing noise (like a bad bearing). But I have kept it serviced ever since it started leaking. Takes about 2 oz. of fluid each week. Oil level in trans has never been low enough to cause a bearing to go bad. (Before you all start bashing... hehe ) I have about 5 months left on the warranty, so better get busy getting all this stuff taken care of.

Just a little update--truck is still at dealer. They have replaced the ring and pinion, the pinion bearing, they shimmed the pinion, they replaced the drivers front hub assembly, the front drive shaft(from a truck on the lot). The noise still occurs. I was called late today 3 mechanics looking at the truck. A call into ford engineers who told my guys the replacement ring and pinion are from a batch of bad replacement parts I guess we will wait to see what tomorrow brings. Randy
I had this with my truck its a 2008 job 1 with 110,000 miles pulled the hubs drained transfer case pulled front axels pulled front differential was getting very angry could not find problem finely I pulled the front drive shaft and it was the little ball joint in the drive shaft close to the transfer case between the two u joints you can not get the parts for a 08 up ford says its a none serviceable part so get all the parts for a 06 from napa they fit you will need to cut the factory u joints out with a cutting torch ford did make it hard to service but for 70 dollars you can put in u joints with grease zerks like a truck should have instead of spending 540 bucks on a new drive shaft make sure u get the rubber cap for the ball joint or dont melt it when u cut the u joint when you re assemble it put the finale u joint all the way in with the ball joint in place before you put the caps on the u joints and pay attention to what way you face the grease zerks for clearence on re assembly
Just an update and request, I have the truck back with the same noise and problem. The dealer says that they (3 mechanics) can't figure it out. A district rep is coming in two weeks and I am to bring the truck in for him to see. The dealer told me that they drove a 2010 and it has a similar noise in the front. They have replaced the ring and pinion 2x, set the pinion depth? replaced the front drive shaft. The dealer had the truck for 2 weeks with no success. At this point I am asking advice on how to handle this. The truck has 11000 miles on it and the 4 wheel drive has probably been used 50 miles of that. Thanks
Mine makes the same noise from the same places you have described when in 4 wheel drive. Has made the same noise last winter as well as this winter.
The noise has never gotten any worse and you really have to listen for it.
I do have the extended warranty and will monitor it as time goes on, but for now, it really hasn't bothered me enough to have it stuck in the dealership.

Well here are the results from meeting with district rep. We took a ride, he heard the noise,he is going to consult with Dana about remedy. We also took a 2010 with 12 miles for a ride--it makes the same noise but about 1/2 the volume. The rep said he wants to fix but will talk to ford engineers and dana about how to go about doing it. Really annoying sound thank goodness i am not in 4x4 all the time. Thanks for your input, i will let you know what they come up with. It will probably be a month or so. IMHO this will at least be a TSB down the road.
Not my first I have had several Dodges and lately the Fords. I have never experienced this noise in any of the trucks I have owned. My oldest son owns a landscape company and has 11 ford trucks from 250 -550, not one of them has this noise from the front end. I guess I am just lucky. Most likely I will get rid of it prior to the 60,000 mile mark. Randy
