I figured this would be a rather wide spread issue. I wish someone who works at the Kentucky Plant would chime in if they know that there was a revised design in the DPF or if they still use Donaldson as the supplier?

Mine was built in January. I am starting to wonder if most of the trucks that have sooty pipes have had a gooseneck or fifth wheel hitch installed where the exhaust had to be lowered. In lowering the exhaust it put strain on the DPF and caused it to fail. This means the DPF is pretty fragile. That's my latest theory anyway.

Well, of the three smoking 6.4's I saw were the following: 2 Extended cab F250's, one XL and one XLT with no aftermarket items. The third was a Chassis-Cab with Towtruck aparatus installed on it. The Towtruck smoked the most of all three. 6' wide cloud of deep-charcoal color smoke. Not thick black like an old Mack truck, just very sooty looking, very visible. I was suprised to see how far the smoke shot from the truck, seeing there are two ports for exhause outlet. The wind was calm that day. I would guess theres a *much* higher volume of air being expelled through the exhaust system than that of the past 6.0.
I imagine the DPF would be designed to take some shock, some kicks, some bumps without its guts collapsing/cracking. I think its just either a poorly designed DPF to allow for cost savings or it is simply defective.
I may advertise for some candid-camera shots of smoking 6.4's. Heavens knows I've been looking trying to get one on video, but I simply have been unable to spot ANY 6.4's lately. Its as if they've gone into hiding. lol

I dont know when mine was built but my friend has one of the first to hit the dealers lot and his smokes just a little bit. Mine will put his to shame when it comes to smoke. I bought mine 2 months after he did.

I will bet $ that the issue is in the final 'canning' operation at Tenneco.
The DPFs are pressure drop tested after catalyst coating and any leaks big enough to emit smoke would be flagged there.
Or they could be failing in the field during first regen if latent stresses or tiny cracks are present in the ceramic, these can be introduced at any step in the manufacturing process from ceramic extrusion to canning.
One of the suppliers is going to owe FoMoCo some serious $$ if there is a recall.

Found a new diesel tech today at a non ford dealership. They warranty the Fords , but don't sell any.
All the new 6.4s he has worked on have been sooty exhaust. He said he's just starting to see some problems arise. No trend yet other then the sooty exhaust.
He said he loves the 6.0 as it's putting his kid through college in style.

After spending a month in the shop and having it back only 2 weeks, it's back in the shop. Ford Customer service refused to send me a DSB Package. Told me the info is in the back of manual. Well truck is in shop and I don't have the info can you give it to me? No, it's in the manual.
