Time to change the front and rear diffential fluids. I have the correct fluids, but I'm unsure about the prefered RTV, bolt torque and sequence, so when I button things up she don't leak. Tried the search for nearly an hour, and just could not get the info I need.
Thanks for the help.

I just changed the rear diff fluid yesterday I used Permatex Ultra Black rtv sealant. It took just over 3 qts of 75W140 Ford fluid along with 8 oz of friction modifier for the 10.5 rear in my 2000 2 wd PSD to fill it. I also changed out the rusty rear diff cover.

SECTION 205-02D: Rear Drive Axle/Differential — Ford 10.50-Inch Ring Gear

IN-VEHICLE REPAIR
--------------------------------------------------------------------------------

Differential Housing Cover

Removal

Raise and support the vehicle.

Remove the differential housing cover (4033).

...Remove the 12 differential housing cover bolts, and drain the lubricant from the rear axle housing (4010).

...Remove the differential housing cover.

Installation

CAUTION: Make sure the machined surfaces on both the rear axle housing and the differential housing cover are clean and free of oil before applying the new silicone sealant. The inside of the rear axle (4001) must be covered when cleaning the machined surface to prevent contamination.

Clean the gasket mating surface of the rear axle and the differential housing cover.

Apply a new, continuous bead of sealant to the differential housing cover. 1/8th to 3/16th inch bead of RTV.

Use Clear Silicone Rubber D6AZ-19562-AA or equivalent meeting Ford specifications ESB-M4G92-A. (High-temp RTV = Click here for a popular brand.)

NOTE: The differential housing cover must be installed within 15 minutes of application of the silicone, or new sealant must be applied. If possible, allow 1 hour before filling with lubricant to ensure the silicone sealant has properly cured.

Install the differential housing cover and tighten the differential housing cover bolts. 28 to 39 lb/ft.

NOTE: Service refill capacities are determined by filling the rear axle with the specified lubricant to the specified level below the bottom of the filler hole.

Fill the rear axle with specified lubricant, and install the filler plug.

For Traction-Lok® axles, first fill the rear axle with 236.5 ml (8 ounces) of specified Ford Additive Friction Modifier C8AZ-19B546-A or equivalent meeting Ford specification EST-M2C118-A.

Lower the vehicle.

My uncle has a heavy equipment company and pulls backholes and heavy equipment with Fords daily. He has had a lot of trouble with the rear ends going out. He now changes the fluid in all of the trucks every year. He just sucks the fluid out through the filler hole and replaces the old fluid with new and he also adds some kind of additive. Sorry, I don't know what that additive is. But since he has been doing this, he has not had problems with the rear end.

Thanks all for the posts. Both front and rear are done. Not too bad. Nice to have the fluids changed. Had to wire brush the rear cover, clean it up and repaint. All in all not a real bad job.

I need some help here, why would you remove the rear cover to change the fluid, granted, you would be able to clean the housing better, but why run the risk of ending up with a leak.

I am going to change the fluid in my 2000 X this weekend, I priced the fluids from Ford and was wondering if their is any other fluid to use other then Ford's at $21.00 per quart?

My sincere apoligies to Smokey Wren for my comment of the above post, now I know better!

I put the X up on the lift last night to drain and refill the rear end, much to my surprise, there is no good way to get the old fluid out, my suction pump hose would not get passed the ring gear.

So I decided to remove the rear pan, I followed Smokey's procedure with no problems.

The problem I did have is I had the front seal replaced by a Ford Dealer last week, the bottom of the truck was covered in rear axle lube and it was clear that the front seal was leaking. Well, when I remove the rear cover, there was less then a quart of fluid in the housing.

I can't believe that a Ford Dealer would replace the front seal and not check/add fluid! And miss the chance to sell some of thier $28.00 a quart syn. fluid.

If you warm up the fluid, and use a short length of 1/4" OD flexible hose, you can snake it past the ring gear to suck all of the fluid out.

After trying with a standard suction pump, it was very easy to remove the rear pan, plus it allowed me to clean the housing and get a good look-see at everything.

If the silicone rubber gasket is put on correctly, no risk involved. Getting the crap out of the housing, I feel is worth any risk involved in removing the cover. First time there is a significant amount of crap that I feel need to be removed from the housing.
I think I paid $12 a qt for Amsoil and purchased a case of it. Should give me 3 changes.
