I've posted on and off for a couple years chasing a few problems and wanted to report back after replacing with a new Ford IPR. One of my longer problems has been a significant amount of white smoke at startup. I would see A LOT of smoke with morning temps in the 40's and lower and still see more smoke than I should at first startup with temps into the 50's. It also came with a strong irritating smell stronger than typical diesel exhaust smell. I replaced glow plugs, relays wiring only to occasionally make small dents into reducing some amount of smoke. I then started to notice some stalling while decelerating particularly under a performance tune with the chip. Idle would drop below 500 and sometimes not catch itself when it warmed up and would die. I had replaced the ICP with only a small improvement. I had replaced the IPR with a remanufactured from a company recommended on the forums and didn't think the IPR would be the problem.

Finally bought an AE scan tool and was noticing that the IPR duty cycle was very low at idle around 6-7%. Changing the tune from stock to horsepower and the duty cycle would drop to 4-5% at idle instead of the 14-15% it should read. The very low IPR duty cycle told me that something was keeping oil pressure high and not requiring as much duty cycle. I finally broke down and bought a new motorcraft IPR and problem solved.

Startup smoke is almost non-existent. It puffs a small amount for 2-3 seconds and then clears up. Exhaust smell isn't nearly as strong. Idle is more stable and the stalling when warmed up has gone away. Idle returns to 600 every time and stays there. I also noticed that when I change tunes while the engine is operating I don't notice any fluctuation in rpm that I was getting before as the tune changed. I was also getting a lag in acceleration response when cold before the IPR change and that has gone away. Duty cycle returned back to 14.5% at idle. Now if I can keep my intercooler boost hoses from popping off I'm going to guess my fuel mileage will also improve.

Long story a new IPR operating properly is really critical to the engine starting and performing well.
